Thanks guys - Yeah, Lason, you got it right. Weld, peen, weld, peen - and at the last pass..build it up good and peen the shit out of it. It 'packs' the aluminum good and makes it dense as hell and a lot more succeptable to keeping threads in it.
I'll put it this way, when I milled the top and drilled the holes - there was a noticible difference in the effort the machine made to actually cut the material - and when it broke through the welded area and into the cast area it made a BIG difference. I thought I drilled through the intake and into the ports, but it was the difference between the filler rod and casting.
