EDIT: But since you are doing this at home and it's not very much cutting. Just get an old candle from inside your house and use that.
Any grocery store will sell it. Gulf Wax for canning stuff at home. My dad always had boxes and boxes of that crap and Iv never figured out how he got a ton of it or what he used it for. He didnt can anything.

Well I have the machine shop deal on hold for a few days. I'm off on Sat and I'm going to have a go at it in the garage. I have:

          Dewalt variable speed jig saw
Bosch fine tooth metal cutting blades
candle for way and a tube of antisieze if that fails to work
          Variable speed hand held router
          carbide router tips

I tried using the router on the aluminum plate last night set at a .015 depth and it works perfect. I have to make 3 quarter side notches in the aluminum. I have a mockup I made from MDF that I'm using to get everything right.

I should have mentioned it, but yes a good quality router will go right through aluminum.

Ok 30 mins with the jig saw stopping every inch to cut into a parafin wax candle. After work it's off to the drill press then to the router.
