    Here recently I put my car on jack stands and have started fixing all the little issues that have been adding up over the years. You know, the ones that dont keep you from driving your car, but they drive you crazy. One item on my list was my rearend. It was badly bent from some hard launches. I could tell because my tires would always wear out on the inside first. My torque boxes have been welded almost since the car was new and at the same time I welded the axle tubes to the center section. But this is not enough reinforcement to keep your rearend from bending like mine. This is the third time that I have rebuilt this rear. First time I put an Auburn Pro in it with some 3.73s and Moser axles. The Auburn didn't last long and broke the spider gears. Next I put an Eaton diff with 4.10s and the same axles. This setup worked great for my needs so I decided to stick with it. I did however purchase a "newer" used Eaton diff (only 3k miles on it) since mine had so many miles on it. Here are some pics of the rebuild.

    After I got her torn down to a skeleton I ordered a set of 9" ends from Mark Williams. I have a buddy that has a rear alignment rod but he was unavailable at the time so I had to take the rear to a chassis shop that I'll keep anonymous. They cut the stock ends off and welded the Mark Williams ends on. This is how it turned out. The pics below show how bent the tubes were. The ends are on straight, the tubes being bent so bad make the ends look crooked.




    Since the tubes were so bad I wasn't gonna let it fly. My buddy with the alignment rod was finally available so him and I cut the ends back off and started straightening the tubes. We rigged up a couple of turnbuckles and used a torch to heat the tubes.



    This pic shows the alignment rod. It is straight with respect to the carrier bearing races. The tubes were both this bad.


    After we straightened and welded the ends back on. Looks much better!


    After the ends were on straight I decided I didn't want the turnbuckles on so I replaced them with some mild steel 5/8" tubing. Don't worry, I welded the solid tubes on before I cut the turnbuckles off.

    Next was time for paint.



    After paint I reassembled my diff. I am trying out a solid pinion spacer this time around instead of a crush sleeve.


    So after all of this hard work, my patience was tested again! When I went to measure the rear for a custom set of axles I found that the rear had been narrowed 1 1/8" from end to end. I was livid! Come to find out the chassis shop that I took it to, to get the ends welded on the first time, had narrowed the rear to fox body specs. So after almost scrapping the whole project I figured I could save it by making some spacers to weld inbetween the 9" ends and the tubes. I had the machine shop at my work water jet me some 9/16" spacers.


    After cutting the ends off for the 3rd time and having to repaint from the lower control arm brackets out, this was the final product.


    Since the rear was the correct width, I was able to take the correct measurments and send them to Mark Williams for some custom axles. I wanted to retain the ABS system on my car so I had them engineer the axles with the reluctor rings. BTW the people at Mark Williams Industries are top notch! I couldn't have expected anything else out of these axles. Pretty nice! I sent them my caliper brackets and they counterbored them for the bearing.

      Installed some UPR spherical bushings.


      Here are a couple pics before the axles went in. I had the diff cover/girdle powder coated.



      I haven't taken any pics of the axles in yet. I need to paint the caliper brackets and then I will be completely done with this project. I will update the thread when I'm done.

      Overall, I'm pretty happy how it turned out. I learned a few lessons in this process. Should I have bought a Fab 9 9" and slapped her in? Sure, I could've done that. I saved a few dollars beefing up the 8.8" and learned a few fab skills. It took longer than just buying a built 9" but I got nothing but time and I think she will be just as strong as a 9" now. My car is not a track only car, mainly street duty, but I like to go to the track and not tear anything up. This is the reason I stuck with a limited slip diff and didn't get a spool.

      If any of you are wanting a stout rearend and have the time, I would recommend doing this.

      UPDATE:
      I painted the caliper brackets this afternoon and have finished pics.




      Below you can see the access hole that is in the axle flange to get to the caliper bracket bolts. Check out the notch in the reluctor ring.

            Fox and SN rear ends are the same. only the axles and brake set ups are diff. The length diff probably came from cutting and bending and welding so much

                      All the research I did I found the 99-04 rearends are the widest 56.5". Fox or previous rearends are something like 55.5". I could be wrong. We didn't narrow the rear 9/16" on each side by cutting and welding twice. The bandsaw blade is only a 1/16" at the most.

                        A narrowed rearend means bigger rubber out back, which isn't a bad thing.
